How do you get Dark Samus in Super Smash Bros. Brawl?
You don't need to unlock Zero Suit Samus (naked Samus) in brawl. There is just some simple instructions to automatically change into Zero Suit Samus in the beginning of the round. When you are on the Character Selection Screen in any type of round, melee, special melee, or even classic mode, there are a few different controls on different controllers to change into Zero Suit Samus. On the Gamecube Controller, you hold the Z Button located just in front of the R Button on the top of the controller. While still holding the Z Button, you click start to enter the round. If you are on melee or special melee, and you are on the selecting your stage screen, you can see the characters in the round on the same screen to the left of the stages. If you see a lady's face where your Samus character should be, then you have successfully changed into Zero Suit Samus. You then enter the round; Samus sheds her suit, then becomes Zero Suit Samus. On the Sideways Wii Remote, you do the same thing, except instead of the Z Button, hold the Minus Button. After that, the same rules apply for this as the Gamecube Controller. On the Wii Remote with the Numbchuck, you hold the Z Button on the Numbchuck. After that, the same rules apply for this as the Gamecube Controller.

Anyway, as to how to do it: Thee are three ways: 1: To start a match as Zero Suit Samus, select Samus as your character. Then, hold shield until you are at the Stage Select Screen. You will see that where it shows the playing characters faces, it shows Z-Sut instead of Power Suit. You will then start the match will the Power Suit breaking off. (You can pick up and throw the three remaining pieces of Power Suit) 2: During a match, if you get the Smash Ball as Power Suit Samus, when you use it, you will fire the Zero Laser. This does great damage and massive drag, often resulting in easy KO's when used correctly. As a final effect, force from the shot is so great it destroys the Power Suit, and falls off, revealing Samus in her Zero Suit. (You can pick up and throw the three remaining pieces of Power Suit) WARNING: You are VERY vulnerable right after the transformation, so be ready for revenge attacks during that time. 3: During a match, you can "simply" drop the Power Suit, by doing her "secret taunt" (The Star Fox characters and Snake have Smash Taunts, which work only on their own fields, and are done differently from Samus' secret taunt). To do this, you hit the taunt buttons for Up, Down, Up really fast, in that order (Can be rather hard on the Classic and GameCube controls. Often, you'll mess up and trigger a side taunt, which stops the combo. To get used to the idea, I recommend praciticing it with the Wii-mote+Nunchuk setup first. This means you hit 1, 2, 1 to do it.) If done correctly (and is rather hard at first, so don't despair), then you will suddenly become Impervious, glow like after the Zero Laser, and drop the Power Suit (Which again, leaves three throwable pieces). WARNING: You are VERY vulnerable right after the transformation, so be ready for revenge attacks during that time. 4?: Yeah, I said three, but you can also play as Z-Suit in the Adventure mode. Any time that you get a player select that is just a box showing the characters to choose from, and if Samus is on there, you can just hit the C-stick to change back and forth of which form you wish to be. This applies to Zelda/Shiek and Pokemon Trainer's Pokemon as well.)

It is possible, but unlikely. During the events of Zero Mission, Samus lost her power armor. Instead of returning to any kind or "armor armory", she went through the trouble to hunt down a new suit within the ruins of her mentor's civilization. It was never mentioned that she was certain a suit would be there, so it was certainly more safe to retreat an re-equip if it were an option. The chance exists that time constraints and a sense of urgency prevented her from traveling to another system to re-equip. However, there were several missions that time was not a factor, and having more firepower would have significantly expedited the mission. "Metroid Prime 3: Corruption," "Metroid 2: Return of Samus" and "Super Metroid" are notable examples.

Yes w/ the wii remote select Samus as Your character and hold - and press +. W/ wii remote and Nunchuck:hold Z and press plus. w/ Classic controller:hold L and press +.W/gamecube controller:hold R and press Start. If I'm wrong about the classic controller than it's actually R (I'll update this again if I'm wrong)
Does samus transform into a monster in any Metroid games?
In Metroid Prime 3: Corruption, Samus can transform into Dark Samus. This will only happen if you use the PED and become overloaded with phazon in the process, resulting in a game over.
