It's not an easy job!

You have to disconnect the driveshaft from the transmission and then remove the transmission crossmember. Then disconnect the speedometer cable and any other wires or sensors.

You'll then disconnect the clutch linkage and start removing the bolts holding the transmission to the engine (they will go around the transmission in a circle).

Once those are out, you should be able to pull the transmission away from the engine.

There will be 5 main components to a manual transmission clutch system.

  1. 1. Flywheel: This is the engine side of the setup. It's like a brake rotor and the pressure plate is bolted to this.
  1. 2. Pressure plate: This is bolted to the flywheel on the engine.
  1. 3. Clutch disk: This is sandwiched between the flywheel on the engine and the pressure plate. It is this device that transfers motion and torque therefore making the actual connection between the engine and the transmission / wheels.
  1. 4. Throwout bearing: This presses up against the fingers on the pressure plate to engage/disengage the clutch
  1. 5. Pilot bushing: This sits behind the flywheel and is actually pressed into the back of the crankshaft.

You'll want to unbolt the pressure plate from the engine flywheel. The clutch plate should pretty much fall down when you take it off... Examine the springs on the pressure plate, are any broken? if you shake it, does it rattle? How is the surface? It should be shiny like a brake rotor and free of gouges and rust. If not, you'll need to replace it. If it looks ok, get a can of brake cleaner and spray it down to clean it up. Set it aside.

Look at the flywheel. It also should look smooth with no gouges or major deep lines. If it does have damage, it needs to come off to be machined (not an easy job).

There are many ways to remove a pilot bushing from a crankshaft. I prefer the wet toilet paper method. If you stick your finger inside the center of the flywheel, you'll feel the pilot bushing. Wad up a handful of wet toilet paper and stuff it in the hold slowly. Then take a wooden dowel and hammer it into the toilet paper in the center, if all goes well, the toilet paper will force it's way under the pilot bushing and squeeze it out. Clean out the pilot bearing hole and replace with a new one.

ALWAYS REPLACE THE THROWOUT BEARING! Look at the back of the tranmission. There should be a throwout bearing sitting in a clip on the shaft. Remove this and replace it with a new one. Lube the part of the shaft that the pilot bearing travels on with antiseize.

Get a clutch alignment tool that matches your clutch tooth arrangement and put the new clutch disk on it. Slide the disk and alignment tool into the flywheel and also the pilot bushing. It should line up and sit nicely.

Then take your pressure plate and line it up with the mounting holes on the flywheel over the cluth and alignment tool. Tighten loosely. Once all bolts are in place, torque them to at least 60PSI in a star pattern. You now should be able to remove the clutch alignment tool and the clutch should stay in place between the flywheel and the pressure plate.

Line your transmission shaft up with the hole and gently slide it in through the pressure plate, through the clutch plate, through the flywheel and into the pilot bushing. You must keep the tranmission level w/the engine or you'll mess up the clutch plate alignment and need to loosen the pressure plate to re-align it again. Once it's lined up and flush, replace the bolts following the same torquing procedure as above. Grab the clutch fork and try to move the clutch by hand (it should be possible on that car). It should be hard, but not impossible. It should be pretty quiet w/ no squeaks. Attach all cables and clutch linkage. Test the clutch from inside the car. It should engage and disengage quietly with no major friction. Attach driveshaft and replace U-Joints with new ones and lube them.

Test out the car and clutch. If it's slipping, or engaging too close to the floor, you may need to adjust the linkage.

Throwout bearings are permanently lubricated and as such do not have a grease fitting. If the bearing grinds when you press the clutch your throwout bearing is trashed. Since it only makes noise when your clutch is rattling around, it's just an annoyance. If it gets to the point where it makes noise when you press the clutch you need a clutch job.

FIRST JACK UP THE FRONT OF THE CAR & TAKE OFF THE LF WHEEL.THERE SHOULD BE A CAP IN THE SIDE OF THE TRANSMISSION THAT LOOKS LIKE IT HAS A BIG NUT IN THE MIDDLE. THIS CAP TAKES A 36 MM SOCKET TO GET IT OFF.NEXT THERE IS A SNAP RING BEHIND THE CAP THAT COMES OUT. THEN A 10MM TORX HEADED BOLT THAT GOES INTO THE INPUT SHAFT OF THE TRANS. THEN THERE IS A SPECIAL TOOL MADE BY KENT MOORE THAT SCREWS INTO THE INPUT SHAFT THAT SHOULD BE USED WITH A SLIDE HAMMER TO PULL OUT THE SHAFT FAR ENOUGH TO GET THE CLUTCH OUT. THE SHAFT WILL NOT COME ALL THE WAY OUT OF THE TRANS.THEN TAKE OFF THE INSPECTION COVER OFF THE BOTTOM OF THE TRANS SO YOU CAN SEE THE CLUTCH.A SET OF 3 SPECIAL CLIPS FROM KENT MOORE ARE NEEDED TO HOLD THE CLUTCH DISC IN THE DEPRESSED POSITION BEFORE YOU UNBOLT THE CLUTCH DISC. USE THE CLUTCH PEDAL TO HELP PUT THE CLIPS ON. TO GET CLIPS OFF & INSTALL ON NEW PRESSURE PLATE YOU NEED ACCESS TO A HYDRAULIC PRESS.THE CLUCH CABLE WILL PROBABLY NEED ADJUSTED BUT I FORGET THE SPEC FOR THE SLACK IN THE PEDAL. The g'box end plate is removed and the mainshaft is pulled back.(circlip and bolt to remove)The access panel is removed,the clutch depressed by an assistant and 3 clips are fitted to the cover to keep it compressed.Unbolt the cover and drop it out the hole,noting the notch in the outer dia lines up with a line on the flywheel.Replace release bearing through the hole.Reverse all this to fit new clutch. BAD NEWS If you have no access panel,I have not tackled one at home,but the vauxhall method involves removal of the anti-roll bar complete with lower suspension arms.Remove driveshafts,support the engine with a beam across the engine bay and remove the whole transmission assembly.Best achieved on a wheel free ramp.   1. Remove the air cleaner unit from the engine by unscrewing the wing nut. You might need pliers to turn the wing nut if it is very tight.
  2. Vacuum off the top of the engine area to prevent dirt and debris from being sucked into the engine while the air cleaner is not in place.

  3. Spray the entire carburetor inside and out with carburetor cleaner to loosen the gunk and varnish. Use shop rags to wipe up any heavy grease and gunk loosened by the carb cleaner.

  4. Start the vehicle. With the vehicle running, spray carburetor cleaner down the throat of the carburetor and around the outside. The engine will pick up a bit as the vehicle burns the carburetor cleaner. Wait a few minutes and shut off the engine.

  5. Spray the outside and inside of the carburetor again heavily. Start the vehicle again and spray more carb cleaner around the outside and inside while the engine is running.

  6. Spray the entire air cleaner inside and out with carburetor cleaner. Wipe the air cleaner dry with shop towels. Install a new air filter element and re-install the air cleaner unit onto the carburetor.

I HAVE DECIDED I WILL DRILL A LITTLE HOLE IN THE PLASTIC BARREL OF THE NEW REPLACEMENT MASTER CYLINDER. AFTER BLEEDING FOR SAFTEY SAKE. I WILL PUT AN ALLEN SCREW IN THE HOLE AND PERHAPS USE A HOSE CLIP OVER THE SCREW AND AROUND THE PLASTIC BARREL OF THE CYLINDER.
