I will give one caveat: I have never worked on a new VW Beetle. That said, I believe that you have either degraded wiring from chafing, or you blew a bulb and it shorted out and damaged your wiring or bulb mount. I would examine the connector for metallic debris, or melting that has allowed the contacts to short out intermittently. If that is the case, then you can either replace the harness (around $40 from the dealer, probably), attempt to locate one used ($25?), or try using some insulator (epoxy, tape, JB Weld, etc...) -to repair the mount. If the wires are chafed and have bare spots, they may be taped or new wires spliced in. You will have to remove the harness to examine it, and I would suggest you use a loom or stay to secure the wire from further damage. This could be less than fun, but I am pretty confident that you can do it, if you will be patient. I could do it in about an hour or two, so I would allow myself about 8-9 hours because it never seems to work out the way you plan. Remember: Fuses blow because of an overcurrent condition and that can be dangerous to you and your car. Also, make sure that there isn't a recall on the problem, before you try and fix it yourself. It is so much nicer to let somebody else do it... Good Luck!
If the main headlight fuse keeps blowing out on a 2002 Kia Sportage, check for a short in the wiring. Also check to make sure there is no moisture in the headlight holder.

What would cause a headlight not to work on a Corsa SXI
I have a 2001 TDI beetle that has a 13.5 gallon fuel tank. I would assume nothing was changed in 2002.
If the headlight fuses on a 2002 Infiniti Q45 keep blowing, it may indicate a short circuit or overload in the headlight wiring or components. Potential causes include damaged wiring, corroded connectors, faulty headlight bulbs, or issues with the headlight switch. It's important to inspect the wiring harness and connections for any signs of wear or damage. If the problem persists, consulting a professional mechanic for a thorough diagnosis is recommended.
2002 VW Volkswagen Beetle headlight bulb lamp replacement: Purchase the correct replacement headlight bulb(s) first, before disassembling the vehicle. See sources and related links below for replacement bulb information. Then consult your owner's manual for the headlight bulb lamp replacement procedure. As simple as it sounds, the owner's manual is the best place to start for bulb replacement instructions and illustrations. You may want to consider replacing both left and right at the same time in order to keep brightness and color equal (optional).
Are you touching the bulb with your oily fingers b/c once you do that, the bulb gets hot and pops on its own.
