The "Clicking" sound that a hard drive makes is NEVER a good sound. What you are hearing is the drive re-zeroing (the heads are returning to the home position) because it is having read errors.
The fact that you're getting a "primary hard disk error" indicates that the drive is most likely beyond help.
Sorry to tell you this, but it's time for a new hard drive.
See the question: "Why is it important to make backups?" ;)

Upon boot up of the Zune 80 the system runs through some checks and boots the hard drive if all is clear. We will consider these for the rest of the answer as Error 4 or Error 5. Error 4 being the "Clearing contents message" page. And Error 5 "Contact Support" When the zoom boots on the hard drive it must reset all contents if a prior shut down was done wrong. It will tell the hard drive to remove any cached items in the hidden conents folder first. If you Zune is stuck on this page, and the screen won't change for over a hour. Something is wrong. The only fix for this is a hard reset, and a attempt to reinstall a corrupted file system on the hard drive. Worse case scenario, the drive is not working, and if you listen closely you will hear clicking, grinding crackling sounds. The hard drive is edad. If you get a Error 5 "Contact Support" You most likely always have a dead hard drive. No more testing for that one. Error 5 is a loss of cumminicatio to the drive.
Get a new hard drive.
That depends on what the error message is, which you did not list.
That may depend on what happens. You may just have to click on the dialog box that appears or stop the procedure, by clicking on the stop button. You can then try to find the cause of the error and fix it.
An error message begins with the pound sign (#).
