To open the puzzle door on Astro Knights Island, press all four panels on the 2nd row, the middle two panels on the 3rd row, and all four panels on the 4th row.
There is no obvious way to costumize the appearance of Binary Bard. He appears only is action scenes where you cannot use the Costumizer.
