I don't know for sure, but I have the same issue (2004 Endeavor LS). I have asked a mechanic this and the only answer i got was that it could be an exhaust leak. I haven't actually got it looked at, have you found out anything new?

use synthetic motor oil and switch the folowing 1. the timing chain2. the exust system the catlitic converter is too close too the engine. 3. do a tune up and radator and tranny flush.also check on oil coolers because the engine over heats because of the catlitic converter and the oil passeges are too narrow. if you hear pining or knoking have your veichel engine cleand. this only applies to 2.7 liter not the 3.5 or 3.2. good luck!

Probably not: Knoking is the combustion of the fuel mixture before the actual ignition took place. This self-combustion is most commonly caused by high revving of the engine: the mixture becomes so hot due to rapid compression it ignites without a spark. Diesel engines don't compress a air-fuel mixture, but only compress air. The fuel is injected when the piston is at top position (approximately), and ignites at that very moment; the compressed air is hot enough to cause ignition. The timing of ignition in a diesel engine is therefore correct, also if you compress the air much more than with a petrol engine. This is in fact what is done, (compression ratio diesel is much higher than petrol, this fact makes this possible). This higher compression ratio gives a higher efficiency; as you'll probably know diesels are more fuel efficient.

What would cause a metal knoking noise when traveling on a 2003 sportster 1200?
I have an 04 Buell Firebolt which has the same 1200 motor as in your sportster. I had an engine knock that was ridiculously loud and even sounded like a rod to me. I thought for sure it was going to need a new motor, but it still had good compression and started and ran fine. (Obviously I didn't ride it like this). After calling around to pretty much every shop in town, I finally happened across a retired Harley mechanic that worked out of his home, one bike at a time, appointment only type of guy. I called him and he said he was 95% sure it was a cam position-er and that it was like $100 out the door to fix it. I took it to him and he fixed it same day. Noise is gone and I was so happy with the guy I bought some oil and filters from him even though I didn't need them. Hard to find a good honest mechanic these days. When you do, pay em well and hold on to them. Hope this helps you out. I have found that a loose sprocket shaft nut also sounds like a rod knock.
