get a center punch (hardened) steel and be sure you are exactly in the center of the bolt that has snapped off give it a good hit with a hammer so when you place your drill bit in the small dent you made in the bolt you can drill a small hole with a drill bit and 1/8 or 1/4 inch deep proceed to a bit that is the same size as the inter thread area of the bolt if you drill it out at the same diameter of the bolt you will have to use a helli-coil and follow the directions on the helli-coil for you size of bolt to replace the damaged threads.

Drill the center of the broken bolt about 1/4" deep. Using a tapered "easy out" , tap the easy out into the hole then using a tap holder, gradually turn the easy out into the bolt. If you need to add something to help chemically loosen the bolt (rust,corrosion) use a combination of Power Steering Fluid and Acetone in a 50/50/ mixture. If there is rust, this will loosen it up an very short order. If these steps don't work, you will have to drill the bolt out completely and either tap the hole out to a larger size bolt or install a heli coil.

Just an addition helpful piece of info.....be careful when reinstalling the bolts when putting the housing back in. Most thermostat housing bolts are made of aluminum and will break when torqued too much. Just tight enough to seal no more.

This is what is going to save you a lot of pain later on. Here's the trick to putting it together. Don't use the same bolt on the lower block. Get a bolt that is at least a quarter inch longer. The length isn't going to matter because the bolt goes all the way through the mount. You will now hand thread the lower bolt a couple of turns to hold it into the housing. Put a little grease on the rubber seal to keep the thermostat from falling out of the housing and install the new thermostat. Because the lower bolt goes into a slot and because it is longer then the original bolt you can actually work the thermostat housing against the exhaust heat shield and over the thermostat that is sticking out of the housing and slid the slot onto the lower bolt. Then tighten the bolts down. This will take some time but it will save you a chunk of change. You now owe me a beer.
