Why do the blend door actuator motors break on Ford Windstars?

Something falling into the ductwork could have jammed the blend door - causing the very very small plastic gears inside the actuator to break off some teeth.
Another reason could be these units are just under-engineered for a long life and break easily with normal usage.

it may be a number of things.... the air blend doors get brittle and break then they fall and lay over the heater core blocking the hot air .... or the air blend door actuator may have broken which does not allow the blend doors to switch from hot to cold ..or cold to hot ..... or the heater core itself cold have gone bad

However, on my 1999 Ford Windstar, the blend door itself broke. This repair is more costly and more difficult, perhaps $700 to $1000 to replace. I just tied a shoestring to my blend door. When you insert the blend door actuator if there is no slot for it the door is broken and you are up sh... creak. Hope it is the former. Another option is from a company called HeaterTreater - a method to repair a broken blend door without removing the dash. The Limited tends to break sooner since with dual control it has two actuator motors, one for each side. The Laredo as a single motor with two doors and takes longer to break since it has two doors to withstand the forces of the motor. However, it will break just like the Limited and a 98 is about due for the failure. The blend door on the 1500 is on a vertical axis and the actuator motor is located on the bottom of the heater box. You can locate the motor under the passenger side dash. If you remove the motor, you will see a black interposer that connects the metal motor drive to the metal blend door axle. You can pull this interposer down with your fingers or a pair of pliers and examine it for cracks or total failure. The most common blend door fail on these models is for this cheap plastic piece to break. go to a mechanic with the antilock break computer. but you will find they want to replace the ABS computer then they will find the actual problem that plagues all intergue's the screw jacks on the actuator motors fail. some have actuall caused the back brakes to stop functioning. replace the actuator first, used or new. just make sure the used one did not come from a car hit in the front(bad brakes!) then bleed the master cylinder and brakes. be careful this could result in brake failure.

If you are looking for the mode door vacuum actuators they are located to the left of the heater. If you are looking the blend door actuator motor it is located behind the glove box.You have to remove to glove box to get to the actuator. You can run a self diagnosis by holding the A/C and Recirculation buttons at the same time, then turn the left temp knob one turn clockwise. This wil give u codes to tell you whats up. Don't pay the high labor costs until you research the problem your self!! The most common cause of your symptoms is blend-door failure. This is a design flaw created by Chrysler engineers. Basically what happens is that every 20 times the vehicle is started, the A/C system software tells the blend doors to recalibrate to ensure that the airflow is as accurate as possible. The problem is that the stop point is made of cheap plastic. The stop point connected to the actuator breaks. Shortly thereafter, the blend doors break because they cannot withstand the pressure of the actuator pushing them beyont their limits after the stop point has been broken. Passenger side is typically affected first, followed by the driver side. If the doors fall with gravity into the down position, you will maintian A/C. If you hit a bump on the road and they fall into a mixed position, you will have neutral temperature. Either way, no heat is a symptom because that is the up position for Jeep Grand Cherokees (99-2004).I have tried a product repair kit which will replace the plastic drive connector piece and the plastic blend doors with solid aircraft quality aluminum parts. Aluminum was chosen because it will be close to the weight of the original parts. The blend door shaft is a ½" solid piece of aluminum rod machined to fit. The two doors are aluminum sheet stock tig welded onto the door axle shaft with a foam covering applied to both sides of the door panels, all to make a one piece assembly. The second piece is the drive connector it is a ½" solid piece of aluminum rod with steel pins. The drive connector is machined to fit the actuator motor and to fit onto the end of blend door axle shaft assembly.
