The heater plenum chamber is a big black plastic box behind the dash/instrument panel. There are bolts on both sides of the firewall which secure the plenum chamber to the interior firewall. Remove the nuts attached to the firewall from the inside the truck and the nuts attached to the firewall under the hood. I just did this today; if you have any questions shoot me an email:

1998 Lincoln Town Car Heater Core Heater Air Plenum Chamber Heater Air Plenum Chamber and Air Inlet Duct Removal 1. Disconnect battery ground cable. 2. Disconnect the heater water hoses from the heater core tubes. Plug the ends of the heater water hoses to prevent coolant loss. 3. Plug heater core tubes securely to prevent coolant leakage from heater core during heater air plenum chamber removal. 4. Remove three nuts located below the windshield wiper motor (17508) retaining the LH end of the heater air plenum chamber to the dash panel. 5. Remove one nut retaining the upper LH corner of the A/C evaporator core housing to the dash panel. 6. Remove LH and RH lower instrument panel insulators. 7. Disconnect two vacuum supply hoses from vacuum source. Push grommet and vacuum supply hose into passenger compartment. 8. Remove all instrument panel retaining screws and pull the instrument panel back as far as possible without disconnecting any wire harnesses. 9. Loosen the RH door sill plate and remove the RH side cowl trim panel. 10. Remove cross body brace and disconnect wiring harness from A/C electronic door actuator motor (19E616) and disconnect the sensor tube from the evaporator case connector. 11. Disconnect the vacuum jumper harness at the multiple vacuum connector near the heater outlet floor duct. 12. Disconnect the white vacuum hose from the heater and A/C air inlet duct door vacuum control motor. 13. Remove two hush panels. 14. Remove one plastic push fastener retaining the heater outlet floor duct to the LH end of the heater air plenum chamber. Remove LH screw and loosen RH screw on the rear face of the heater air plenum chamber and remove the heater outlet floor duct. 15. Remove two nuts from the two studs along the lower flange of the heater air plenum chamber. 16. Carefully move heater air plenum chamber rearward to allow heater core tubes and the stud at the top of the heater air plenum chamber to clear holes in the dash panel. Remove heater air plenum chamber from vehicle by rotating the top of the heater air plenum chamber forward, down and out from under the instrument panel. Carefully pull lower edge of instrument panel rearward as necessary while rolling the heater air plenum chamber from behind the instrument panel. Installation 1. Route the vacuum supply hose through the dash panel and seat the grommet in the opening. 2. Position the heater air plenum chamber under the instrument panel with the A/C register duct opening up and the heater core tubes down. Rotate the heater air plenum chamber up behind the instrument panel and position the heater air plenum chamber to the dash panel. Insert the heater core tubes and mounting studs through their respective holes in the dash panel and the A/C evaporator core housing. 3. Install three nuts on the studs along the lower flange and one on the upper flange of the heater air plenum chamber. 4. Install three nuts below the windshield wiper motor to attach the LH end of the heater air plenum chamber to the dash panel. 5. Install one nut to retain the upper LH corner of the A/C evaporator core housing to the dash panel. 6. Position heater outlet floor duct on heater air plenum chamber. Install two screws and plastic push fastener. 7. If removed, position heater air damper door vacuum control motor to the mounting bracket. Install two retaining screws. 8. Connect the white vacuum hose to the heater and A/C air inlet duct door vacuum control motor. 9. Connect the vacuum jumper harness to the plenum harness at the multiple vacuum connector near the heater outlet floor duct. Install heater outlet floor duct. 10. Connect the sensor tube to the evaporator case connector on EATC-equipped vehicles. 11. Install the cross body brace and connect wiring harness to the A/C electronic door actuator motor. 12. Install the bolt to attach the lower RH end of the instrument panel to the side cowl. 13. Install the RH side cowl trim panel and tighten the RH door sill plate retaining screws. 14. Install glove compartment door (06024) and check arms. 15. Connect vacuum supply hose to vacuum supply. 16. Install RH and LH lower instrument panel insulators. 17. Install two hush panels. 18. Unplug the heater core tubes and connect the heater water hoses to the heater core tubes. 19. Fill the cooling system with coolant to replace coolant lost during removal of the heater air plenum chamber. 20. Connect the battery ground cable. Check the system for proper operation. Removal 1. Remove the heater air plenum chamber assembly as outlined. 2. Remove the four retaining screws from the heater core cover (18B300) and remove the heater core cover from the heater air plenum chamber assembly. 3. Pull the heater core assembly from the heater air plenum chamber assembly. Heater Core Removal Installation 1. Carefully install heater air plenum chamber assembly into the heater air plenum chamber assembly. Visually check to ensure that core seal is properly positioned. 2. The good folks at Chilton say no you remove the plenum from under the dash and then remove the heater core from the plenum. You may want to get the book for this one as they're are about twenty steps (many things to remove) before the plenum will come out. Good luck.
AnswerI just had to replace the heater core in my 96 ranger. In the end i basically removed the entire dash to get it out and if there had been an easier way i would have stumbled onto it then. if mine ever goes again.... off to the shop it goes Answer1995 and later models are done in this order, disconnect the negative battery cable, remove the instrument panel, remove the evaporator core housing, drain the radiator, disconnect the heater hoses, remove the nuts and the plenum chamber, remove the screws and remove the heater core cover, remove the heater core. Installation is reverse of removal. Sounds easy but it can be a lot of work but it is a lot easy than pulling your entire dash. Don't forget to reservice your radiator fluid and have your air conditioner reserviced. You'll save a lot of money following these procedures. Good Luck!
this resistor is located next to the blower motor in the heater plenum. the coils sit in the air stream. remove the connector and the fasteners and pull the resistor block out.
From Haynes Repair Manual #36071, Ford Ranger Pickups 1993 - 2005: (1)Disarm the airbag system; (2)allow the cooling system to completely cool down; (3)using a thick cloth for protection, turn the radiator filler cap to the first stop; (4)step back and let the pressure release; (5)once the pressure has been released, completely drain the cooling system; (6) working within the engine compartment, loosen the clam,ps on the heater hoses at the engine compartment side of the firewall, twist the hoses and carefully sepseparate them from the heater core tubes; (7)plug or cap the heater core tubes to prevent coolant from spilling into the passenger compartment when the heater core is removed; (8)place a plastic sheet on the floor of the vehicle to prevent stains if the coolant spills; (9)remove the instrument panel; (10)remove the PCM heat sink and ground strap; (11)remove the heater plenum chamber; (12)separate the heater core from the heater plenum chamber; (13)installation is the reverse of the removal with the following additions; (a)fill the cooling system; (b)run the engine, check for leaks and test the heater.
Changing the heater hose hidden between the engine and the firewall under the plenum on a 96 isuzu rodeo. Best option since there is limited access is to remove the plenum. Take all the bolts out of plenum. Remove wire harness to free plenum up enough to remove. Detach from air intake. Then you'll be able to get at that hose. When putting it back on you'll need a new plenum gasket. Hose cost around $10 and gasket is like $6. Garage will probably charge you $300+
