It's normal for the ABS unit in that vehicle to make an awful noise while making an ABS stop. I'm not sure exactly what causes it.
I hang out in a couple of Sunfire groups and have never heard of a V6 swap. I guess it might be "possible", but it may or may not be worth what it takes to get it done. I've wished for a long time, that Pontiac had offered a 6 cylinder engine for Sunfires.
A wheel bearing could be going bad in a 2002 Ford Focus if a grinding or rubbing sound is heard. A trip to a mechanic is advised as a bad wheel bearing that's not fixed can lead to damaged brakes.
I've heard of someone dropping a twin turbo charged engine from a Sunfire GT. I'm looking now lol....
I've never heard of any specific year having head warp problems. This can happen to almost any vehicle when it has been badly overheated. Warp = Mucho Heat = A bad thing. FriPilot

A few things come to mind:Contaminants such as sand, dust, etc. may be present, especially in drum brakes, but could be lodged in disc brake pads also.Failing wheel bearings, or CV joints (if applicable), are a distinct possibility; Brake application could be stressing bad bearings in such a way as to produce grinding noise that may not be heard under normal driving conditions (yet).Another possibility is that the front brakes are the culprit (I can't tell from the question if they have or haven't been checked). It can be difficult, sometimes to pinpoint some sounds to a specific location.A dust cover, or some other thing, rubbing on the rotor while the brakes are applied.
I would guess that it is the wheel bearing. is it a grumbling sound or an all out grinding? If it is or was a grumbling sound and has turned into a grinding it is probably the wheel bearing.
on newer volvos, and many other cars, the grinding you might hear is simply the sound the brake pads make when they rub against the brake rotor. if you let off the brake slowly, then its purely the slight friction between the two causing the sound. i too have an s60 and have heard this before. dont worry about it. the s60 is a heavy car and the brakes are under a lot of pressure
The grinding noise you hear are your shocks and struts. If you experience bouncy while you are driving, as well, you should have them changed.
