sounds like you use a bad mechanic a good mechanic would replace a cracked exhaust manifold to start with if you can smell gas,there is obvioulsy a leak in the fuel system. this needs to be found as it is a fire hazard

I replaced the exhaust manifold in my drive way with a 119 piece Craftsman tool set in 4 hours. Two years of use and it too has cracked so I am going to see if I can beat the 4 hour mark now that I know how to do it.

It is not worth the effort since it will probably just crack again; cast iron does not weld well. Use this as a good excuse to put on a header. I got a nice stainless steel header for my 1991 4.0L for $185 including shipping. The exhaust manifolds are also known to crack. If you do not want a header, another option would be to watch for someone that did put on a header but is trying to get rid of the stock exhaust manifold they took off.

The answer is yes. You must first make sure of the following: There is no gas left in the system(probably not since most likely you are fixing a leak) That if for example you are welding a line by the evaporator the valves at the condenser have the manifold gauges connected and open to atmosphere. This way the pressure created by the heat will exhaust out the manifold gauges. If not done so the pressure will back up and out of the hole that you are trying to fix and will not allow the weld to cool and seal. Clean the area to be welded thouroughly Use silver rod to weld AC pipes and not soldering wire. The weld will be much stronger and last longer

maybe u could try and use some copper tubing you could cut the flange off your old pipe and weld it to your homade pipe. make a manifold by tracing the stock pipe and then trace it on some 1/8in steel and cut it out with a jigsaw, tourch, plazmacutter or what ever you have then drill holes for the bolts. mount that on the engine then find yourself a pice of tubeing that fits the manifold and tack weld it on, take it off the engine then fully weld it. or gut the stock pipe and drill out the outlet to have a tuned exhaust pipe make your pipe bolt it on, use house paint and paint your exhaust(it dousn't matter of the colour trust me) ... wait until dry and start your bike there will be a nice ring burnt off your exhaust, mark and cut there ...now take off all the paint and now you have a preformanced tuned exhaust

To replace it remove the battery terminal so you will not have power. Loosen the bolts (use liquid wrench or wd40 for this will be rusty) exhaust pipe from the exhaust manifold (driver side) and then you need to loosen the exhaust pipe from the exhaust manifold to the part where it connect exhaust pipe from the other side of the exhaust manifold (passenger side) and then you need to loosen the electrical wire from the starter and then loosen the bolts that connect the starter now you can wiggle the starter to pull it out you need to try to figure out how to get it through the loosen exhaust pipe ( but it should come out)
