I replaced the cracked/rusted cat conv on my 94 geo metro and ran a straight pipe to the previously installed new muffler (rear half of car).
*Then the exhaust noise was very loud and started to make a raspy metal sound at certain rpm's (like when accelerating). It seemed like the car 'lost' some power at higher speeds 100km (65MPH) and struggled up hills.
*The muffler shop said I just had a cheap muffler and these small engines designed to have multiple resonator chambers (cat conv and muffler). So I bought a universal cat conv and had it installed. The exhaust noise is now whisper quite from front of engine to behind rear seat, then can hear the raspy louder sound (like the cheap want-to-be hot rod sound on cars)
* I'm wondering if it's possible to 'blow' a muffler by using straight pipe (without extra back pressure?) of cat conv ?
Try jump starting the engine. Get it running then try to open it.

One. The stock Geo Metro from 1995 and on consists of a catalytic converter a resonator and the muffler. In sure it holds true for the earlier models as well
With the engine off then turning it on, it should be between 23 to 31 psi. With the engine running, it should be 13 to 20 psi.

If its from 85 then its NOT a geo metro engine. It is probably a Chevrolet Sprint engine because they only started making Geos in 88. If you need an engine for your 95 Geo then you could use one of the following: 1991 - 1995 Geo Metro engine. 1991 - 1995 Suzuki Swift Engine, and 1991 - 1995 Pontiac FireFly engine. you will need to compare the engine code stamped on the engine block, and then you will need a book/manual that will tell you if they are compatible or not.
After driving and warming up your engine turn off your engine. After engine is off turn the key back to the on position and open the hood. The fan should still be running. Chances are if it isn't, a fuse is probably blown.

on top of the engine with a screw in the center and four clips on the outside, it set just behind the engine, on top of the throttle body. Should be black, with a large corrigated hose running to the passenger side of the car.
