I have a 2001 Dodge Grand Caravan, 3.8L engine and I've just fixed the problem with the ASD fuse blowing. I'm not a mechanic and I hate working on the car in hot summer day, but I had to do this work because my local mechanic did not have the motivation and probably the skill to do the job. It turned out that it was a short in the harness and along with this I fixed another problem that was lingering for years. I hope that sharing from my experience will save others time and money.

The ASD fuse blew for the first time several years ago during a hot day as I accelerated to from a full stop. I had the car towed to the local mechanic and after replacing the fuse he said he could not find the cause. After this incident the problem only re-occurred few weeks ago. It was a hot day and I accelerated to merge into traffic when the engine suddenly shot down leaving the car without power steering or power brakes. I replaced the fuse and drove home slowly. Two weeks ago the fuse blew again under similar conditions. This time it took me 3 fuses to make it home. I brought the car to my local mechanic again and after keeping it for two days he said he cannot find the problem, although he was able to blow the fuse while accelerating. I slowly drove the car home and I spent almost the entire day chasing and finally resolving the problem.

As many posts on the web mention the blowing of the fuse is caused in numerous cases by a short to ground of the circuit that the ASD fuse protects. This circuit supplies battery voltage (+12V or so) to several engine critical components: the fuel injectors, the ignition coil pack, the alternator field coil. When the fuse blows all these components quit working, stopping the engine instantaneously. Like others, I found that the excess current was caused by this wire shorting intermittently to the ground. In this particular case the short was near the bunch of wires (harness) that is running to the front of the car on the passenger side, all the way down and is visible from underneath. This is a big ugly bunch of wires that are wrapped together and they go in 3 or 4 directions from that "knot". The branch that runs up is against the transmission pan was rubbing against a sharp edge. This caused the insulation to strip and touch the edge of the pan, which is ground. The reason why the problem was intermittent was because apparently, the transmission pan is slightly pushed forward during acceleration while engaged. This motion was enough to make the stripped portion to come in contact with the ground, causing the fuse to blow. I could replicate the problem by putting the car in drive and pushing the acceleration while holding down the brake pedal (to prevent the car from moving). Putting the car in reverse and doing the same thing would not blow the fuse because the pan was moving away from the wires.

In order to troubleshoot this I used a shunt (I used a 0.1 Ohm, 5W resistor) with a slow blow 25A fuse in series and I connected them in place of the fuse. I connected a volt-meter across it and watched the voltage while accelerating. In this way I could monitor the current and note under what conditions this happens. The 0.1 ohm resistor also provided some protection so the fuse so it won't blow so easily. I have to admit that I got lucky because after playing with the acceleration for a while the short became permanent blowing the fuse. After replacing the fuse I've noticed that the current would go up as soon as I was trying to start the car.

I disconnected the car battery (both terminals to be safe) and I connected an Ohm-meter between the ground battery cable and the side of the fuse that goes to the circuit in cause.

The Ohm-meter measured close to 0 Ohm (short). I then started to wiggle the harness that I thought to contain the wire in cause. For my car this wire is brown/white unlike what the Haynes manual electrical diagram, which was showing green/orange. Also, the diagram from the manual was showing one of the ASD relay contacts (which is near the ASD fuse) to be connected directly to the battery +V, which was not the case. For my car the ASD relay is connected through the ASD fuse and not directly to battery +V.

As I was wiggling the harness in different places, when I got close to the big ugly cluster of wires that I've mentioned above I started to see the Ohm-meter showing about 6 Ohms. I kept doing this gently around that area until I found the most sensitive portion watching as the Ohm-meter was oscillating between 0 Ohm and 6 Ohm. When I believed that I was close enough to the problem area I removed the outer wrap that keeps the wires together and started examining them carefully. Finally I found three of the wires (out of which one was the brown/white wire) with the insulation stripped and the copper exposed. I cut them, re-soldered them and used shrink tubing to insulate them and finally I've wrapped the bunch of wires with some heavy electrical tape. I reconnected the battery, put a new fuse and drove the car happily ever after J. This also fixed another intermittent problem, which I had for years: traction control and ABS, which would become disabled intermittently.

I've been working on cars and trucks for over 50 years, and I've never heard of an "ignition starter fuse," but I can tell you a few things about fuses. Fuses are designed and intended to provide protection for the wiring system of your vehicle. If TOO MUCH current flows through a wire, it can overheat to the point of starting a fire!!!!! It is the job of the fuse to PREVENT that. When a properly "sized" fuse is in a circuit, it is supposed to allow only a certain calculated maximum amount of current to flow through the circuit. If something happens [like a short circuit] which causes a demand for more current than is safe, the fuse protects the wire by melting [burning out or blowing out],instead of the wire doing the same thing. It DOES NOT MATTER WHAT CIRCUIT it is in, if replacement fuses CONTINUE TO "blow out," that is a POSITIVE SIGN that there is something SERIOUSLY WRONG within that circuit, probably a "short." BEFORE replacing THAT fuse again, it is imperative that you find out what is causing the fuse failure, and FIX IT!!!!! Then, when the fault is properly repaired, replacement fuses WILL NOT BLOW OUT, UNLESS another serious fault occurs.
