The control unit for the transfer case is located in the kick panel. There's a technical service bulletin out advising that there's corrosion in the connector for the controller. Remove the kick panel, unplug the connector and use contact cleaner to clean the contacts. Use a small file if the corrosion is really bad. Then, purchase a small tube of silicon dielectric grease and coat the terminals before reinserting into the control box. The grease will seal out moisture. Do NOT use silicon RTV or any silicon calk to do this.

I just purchased one for my 1997 merc mountaineer, i was up under it and found that the transmission cross member makes it very hard to get to, i may have to remove the cross member and support the tranny with hyd jack while i replace it, I allready know that you will have to modify a wrench, ie: cut off or shorten so as to be able to tighten the plug. This is where one of those times where the metric matches the American size. You can use a 7/8" end wrench or a metric size which ever you prefer. If I find an easier way I will let you know. I wish you well in your endeavor.

AnswerYou just remove the plastic panel on the inboard side of the driver's side footwell - one crosshead screw and one plastic DZUS type fastener turned 1/4 turn releases the panel from the front dash section. Remove the panel and the 5-way relay is right in front of you clipped to a hole in the side of the little storage locker that's in front of the gear shift. Push a flat blade screwdriver between the clip and the inside of the locker and the relay can be pulled forward and out.
