Actually, it's 12.2 gallons. 1996 was the last model year the S-Series had the 12.8 gallon tank. The size was changed to add a "Low Fuel" Sensor in the 1997 models that the 1996 models (and before) did not have. 1996 is 12.9 gallons
Perhaps the coolant was overfilled. It will expand because of heat or pressure and the excess makes it way to the coolant refill tank. Make sure your coolant doesn't have oil in it. In a worst case scenario you could have a faulty head gasket or engine damage that allows engine oil to seep into the coolant. But if you don't see oil in the coolant, then just drain some off.
Do you need a special tool to change the hub assemblies on a 95 Saturn SL2?
Is this the front assembly or the rear? I can't say for sure on the rear, but on the front, you will need a very large socket for the nut at the outside of the hub assembly. I don't recall for sure, but I think it's like 30mm. Check before you buy a socket for it, as they are expensive. Also, you may want to have a pickle fork to break the ball joints loose up front. Aside from the large nut at the outside of the hub assembly, the largest wrench you will need is 19mm. If you can find a Chiltons manual for a Saturn SL, it will walk you through the entire process of removal and re-assembly.

Found this link to change a Saturn S-Series front hub. It worked perfectly as all the pictures were extremely helpful. I actually pressed new bearings into to the existing hubs which is not recommended by Saturn but worked out OK for me.

Generally, for most single cam engines, there is a dot or mark on the cam sprocket and a similar mark on the crank sprocket. Point them at each other. the timing marks on the crank and cam sprockets must be lined up with marks on the timing chain in an overhead cam engine

I am doing the same project, just picked up the headgasket and headbolts from O'Reilly for $42. I'm waiting to see how bad the intake and exhaust manifold gaskets are before I spend the $7apiece for new ones. I'm broke, lookin to do this as cheap as possible. lol
If your cooling system is full of oil, you'll need to flush the system VERY well with a mild detergent, and then TONS of water to get all the remaining oil and detergent out. If you have oil in the cooling system, Saturn will tell you to replace your radiator/hoses/waterpump. I am not doing this, just am flushing the system throughly. I have done many headgaskets before, and have never had any adverse results from not replacing radiator/hoses/waterpump.
Once you have the cylinder head off, that needs to be planed or resurfaced, to make sure your new gasket will seal properly. This costs $40+tax at engine shops here in WI.
After buying new oil, coolant, the gasket(s), and headbolts, plus the cost to resurface the head, I'll be getting this done for somewhere around $160-$225.
If this is your first time replacing a headgasket, this would be the motor to do it on. The 1.9L single cam is easy to work on, and there's not much to get in your way or make things difficult.

For a 96 Saturn sl1 how can you check to see if the electric fan is working properly?
Open the hood. Start the car. Let it run at idle for awhile. Eventually your temp gauge inside will get up around to the halfway mark. Around the point you should hear it click on. You really can't not hear the change. Than your coolant gauge should go down to the 1/4 mark. If it continue to heat up, your fan might be working but your thermostat might need replacing.
It's most likely the crankshaft position sensor.

A timing chain typically doesn't need to be replaced until you tear down the engine for a rebuild.
Unlike a timing belt, which is operated dry, the timing belt is in an oil bath and will last much longer.
If your engine needs a valve job, rings, oil pump or any other components that require a "tear-down", that would be the right time to replace the timing chain, sprockets and chain tensioning rails.

First, never add refrigerant if the system isn't truly low. You'll need BOTH gauges (high and low) to know where the system is. A worn compressor will fail to build sufficient pressure to keep your vehicle cool.
Never add refrigerant if you don't know the condition of the system. It may not have needed refrigerant and adding too much could have shut the system down. The 2000 Saturns have a shutoff switch that prevents the compressor from operating if the pressure is too high.
There is no need to purge the system unless it has been completely evacuated and air was allowed in.

Most likely, your air conditioning compressor is cooked or its pulley clutch has seized. Hopefully it was the pulley, because the compressor is not cheap.

The timing chain on your Saturn is self adjusting. If it gets to the point that the self adjusting mechanism is no longer working, your engine is probably worn to the point that you need a little internal work; valves, pistons/rings, bore the cylinder, bearings...
The timing chain shouldn't stretch and the adjuster rails shouldn't wear much faster than the other components if the engine has been properly maintained.

It means you need to rebuild the engine especially the rings and seals. If it is a Honda, you can get a replacement motor installed for cheap. Well worth it too. They are either JDM (Jap Domestic Market) or USDM (US Domestic Market). A rebuild will be more expensive than any replacement engine. You can always sell your old engine as a running engine in need of a rebuild due to blowing smoke or oil. It is not worth much but it is worth something, Maybe about 30% of the actual cost for your replacement engine. Red

You will need to remove the instrument cluster board. To do that, remove the trim piece around the instrument cluster, then carefully pull the instrument cluster out of the dashboard. Note that the instrument cluster plugs in to a socket in the dashboard, so be careful as you remove the circuit board so that you do not damage the plug.
Once the instrument cluster is out, replace all bulbs. They twist to remove, and if the odometer bulb has failed, the others are getting old too. It might be best to replace them all to avoid future problems.
