This is what we did in case anybody is wondering. When I got a new clutchkit the mechanic didn't machine the flywheel. I got the flywheel machined and also the pressure plate (it had some burnmarks on it). There was also to much space between the clutch and the transmission (no idea how that happend) so we put a block in between and it works great now.

its accually easy, from inside the car, you need to squeeze under the dashboard. at the top of your clutch pedal there is a small metal clip holding the rod for the clutch master cylinder. use a small flat blade screw driver to lift the tab on the clip, and slide it off. push the rod of the master cylinder off the clutch pedal and let the clutch pedal fall to the floor. from under the hood, reach down and grab the clutch master cylinder and twist to the left i believe... cant remember. the unit is held in just like a headlight bulb, just twist and pull. the slave clylinder is held in by two 13mm nuts at the transmission. remove the nuts, and same procedure, twist and pull. becarefull pulling the slave out because the rod that opperates the clutch fork can sometimes fall off and land inside the transmission.... not good. once you have it off, pull the entire assembly out of the vehicle. the clutch system must be replaced as an entire unit since there is no bleading procedure for saturn. the units came from the factory pre assembled, and pre-bleed.

You have two adjustment points that can be adjusted. The first one I would attempt would be on the clutch perch (lever). It is the adjuster on the cable side of the perch. Run it out until you have no play in the lever then back it off until you have approx 1/8" of play. If you overtighten the cable it is prove to damage the clutch and/or clutch rods. If you don't have enough adjustment on the perch you will have to remove the clutch cover and adjust it in the middle of the clutch basket. If that doesn't work you either need new clutch plates or have other issues ie...red welding to ball bearing separating the 2 push rods, push lever damaged or worn...etc....

There is quite a bit of stuff involved in changing a clutch. If you are not mechanically inclined I would not recommend changing a clutch if you have never messed with a lot of detailed stuff. There will be parts that must come off of the engine the entire air cleaner assembly will need to come off. You will have to get the actual transaxle separated from the motor just to access the clutch this will also require taking the halfshafts out of the transaxle. Once you remove the entire transaxle you will see the pressure plate. On the inside of the pressure plate is the clutch plate. All attached to the flywheel. I have done one Geo Metro clutch and several others. I am very experienced and it still takes me about 6 1/2 by myself to do one. I would not recommend doing this if you arent mechanically inclined.

You will bleed this as in any normal operation. The bleeder is at the rear of the engine where the slave is. Two people needed. First slack the bleeder and then tighten it, make sure the reserve is full, Dot 4 is good. Pull the clutch in, HOLD, and you open the bleeder, air and fluid comes out, CLOSE the bleeder, release the clutch lever. Repeat as needed to remove all the air. Top up the reservoir all the time.

There are usually four, and sometimes five, differences between a car with a manual and a car with an automatic. First is the transmission, then the pedal cluster, the console, sometimes the engine control unit and every once in a while the engine itself is different. There are a vast number of parts you need to change--you know the halfshafts are sometimes different in length between auto and manual?

Start by purchasing two more cars--one that runs, one that's been hit in the rear. The rear-ended one, where you will extract all your parts from, needs to be the same make and model as what you've got. It should ideally be the same year, or at least the same year group--1986 to 1991 Honda Accords have interchangeable parts, as an example. Body style isn't critical; if you've got an Accord Coupe, an Accord Sedan will work fine as a donor. A good source for these cars is insurance agents--go to all the insurance agents you can find and tell 'em that if they total out a (whatever you drive) that's been hit in the rear, you'd like to buy it. If you go to a junkyard to get a whole car, assuming they'll sell you one, you stand a real good chance of getting a car that's missing stuff...like, oh, some real small valve the car won't shift without. Your Fast and Furious car is gonna be Non-Running and Up On Jackstands for at least a month if you're doing this in your spare time, so you've got to have wheels. Hence the old beater just to get around in. The one that's been rear-ended you need because the best way to get ALL the parts you need, is to get them from a whole car. Buy the factory service manual. Make sure you have plenty of tools, including a transmission jack and probably an engine hoist. Work safely. Take your time; there's no rush. Be prepared to replace a lot of hoses--I'd put all new ones in, just to be safe. And have help--some of this work requires two people. I would NOT recommend getting your girlfriend to help. This stuff will absolutely ruin your nails--and dude, every guy I have ever met with one of these cars has a girlfriend with a $50 manicure.

The procedure, while it's a LOT of work, is real straightforward: everything from the firewall forward, plus the console, the shift mechanism and the pedal cluster, has to come out of the donor and go back into your car. Half you guys wrapped your consoles. You're gonna do it again.

AnswerYou can change ANYTHING to ANYTHING if you want to bad enough. In your situation the easiest thing to do is to "A" trade your car in on one with a manual and be done with it. If you want to do this silly thing,"B" find a wrecked donor car and start swapping parts. By the time you are done you will wish you had used "plan A"

I've replaced the clutch twice and the slave cylinder once on my 1994 B4000. Each time someone different performed the work but all had issues building up the clutch pressure. The first "repairman" used a turkey baster to inject fluid from the back end of the cylinder. The second "repairman" lifted the truck with a lift from the back also to inject fluid from the backend. The third "repairman", the master tech at a ford dealership pumped the clutch and held it in about half way and had another tech underneath open the bleed valve. After a couple of attempts, the pressure held. All three methods worked but I am more confident with the third method.
