This is a fairly common Ford problem. What happens here, is that the blend door actuator moves normally, but the blend door is cracked where the actuator drive fits into it. You're going to need to replace the entire HVAC case. Contact your Ford dealer parts dept. and have your VIN handy. Keep some lube handy before making that phone call.
